Here comes a small update as there will be a fair bit on the next one

Shes still with Mark - Metro190bhp, as Ive had a recent change of heart and I'm going all out

Smoothed the bonnet badge recess

Outside starting to be primed

Inside primed

While Mark's slaving away I've been doing little bits and bobs for myself - between fixing what seems to be all of my friends cars that all need flaming work when its sub-zero !

Sand blasted and painted my ECU holder, made an adapter plate out of ali to fit the mems3 ecu to it.

Pimped up my ecu a little, thanks to one of my signwriting freinds for the Lotus decal

My dash has holes in for the wood trim so I carbon wrapped that and im very happy with the result

Im planning on putting two thinwall section steel tubes, then have a 3mm ali plate on top of that, possibly put spare wheel underneath that, not 100% sure on that yet

Sooooo

When you last visited id just had the inside sprayed, ready for the outside (except roof) and inside rear to be painted nightfire red.

However, when I saw Mark had painted the front and due to all the work carried out on various other panels of the car hes only short of painting the roof and shuts I thought - lets go all out and go for FLAME RED - Ive always wanted a flame red GTi.

So poor old Mark took all his masking back off, dropped the frame and emptied the engine bay pronto. Hes now flatted the whole car including the engine bay ready for a full respray.

Inside painted in flame red with the floor stone chipped for a little extra scratch protection

While the frame is out im going to

remove the small sections of mgf mounts which were left sticking out from the sides at the front, rub the frame down and give it a lick of paint and waxoyl to keep it in its excellent condition (which is strange as in my head I thought it was shabbier - but I havnt set eyes on it for more than two months )

refurb brake master cylinder / servo

carry out the hydraulic clutch conversion

refurb the gearbox, sand blast and paint it

refurb heater box and plate

heat wrap the Janspeed manifold

rethink the colour schem for the engine as I think Kawasaki green will offend the eyes in a flame red engine bay !

Plenty of goodies to come next month - when I'll hopefully have her back

Found a great sticker for the back too

Been hard at the grindstone in between developments at work to load me up a little further - aswell as finally getting my knee operation - on March 4th !! couldnt come at a worse time as far as work, social and car scheduling go but hey ho !

So Metro190bhp (Mark) has been hard at it as usual, heres a few pics of his recent handywork

Its being painted tomorrow, hopefully I'll have it back home by the end of the month.

Ive stripped, blasted the outside and cleaned the inside and changed the bearings, if anyone would like part numbers they are

Diff - 2x 6208 (common bearing, highly recommend an SKF Explorer which are open steel caged 9 ball bearings)

Box - 3/MJ28 & 4/MJ28 for input shaft 2/LLRJ33 & 3/LDJK25 for the layshaft

The diff bearings are cheap as chips I paid £6 for a pair of SKF Explorers, the box bearings however weighed in at a horrific cost and took 4 days, if you want steel caged youll have to hunt down old stock (ERIKS has a supplier with some asking almost £200 for the 3 and the layshaft bell housing side is still plastic caged) or you can get brass caged which are a fair bit cheaper.

Box was in a right mess on the exterior as you can see from this pic

Sand blasted the outside, then used our CNC machines coolant nozzles to wash it all down

Someone broke our bearing puller which grabs the inside of the races so I had to pikey up to remove the speedo drive side diff bearing, I clamped the bearing in a vice with a vee-block, then used the top bearing and a bar through the diff to pull it off, I warmed the inside of the diff on the top bearing up a little to help ensure the bottom bearing gave out first, worked a treat !

Just had these beautiful stainless, red powder coated subframe mounts arrive that are very nice.

Gave the subframe a bit of a rub over to remove a few bits of surface rust the other day but its in brilliant condition - for some reason id convinced myself it wasnt, after a quick lick of paint it will be bolted back in as soon as the new paint job has had chance to go off

Will update when theres more progress !

Thanks

Price isnt an issue on the exhaust - this is going to be my daily drive for quite some time, every stainless exhaust I've heard is garish and far too loud to put up with on a 25 mile commute to work, other options piper- i hate it, sportex - i hate it, black diamond (pretty rare) and I hate it

then I heard the one on Jim's VVC - a maniflow and its understated yet has a nice deep tone to it and wont piss me off ! Win !

Big update :

As we speak Im waiting for the car transport to arrive so we can go and fetch her back from Mark's unit

Progress report

Finished rebuilding the box, got it painted by Mark in black, looks awesome

Treated myself to a new registration

Sold the old half cage that came with the car - as I came across this FIA spec T45 cage, has a 50mm main hoop, is really light, came in white but I think black will suit the car better and make it a little more subtle, complete with full front cage and doorbars

Acquired a full set of new GTi rubbing strips - thanks a top bloke called Danny - cheers pal !

Got a new set of B-pillar vinyls

Mark started polishing

Started bolting everything back together

Bought some brand new GTi 3/4 bumpers from Rimmers, aswell as finding some GTi side skirts and splitter, Mark painted all this up

Putting the subframe and engine/box in - HUGE thank you to Matt and itsonlyme (Tony) for both providing bits I needed to get it all back together

How it looks out in the sun

Waiting for me to pick it up - dont worry the rear bumper is inside the car

Got a 2 day week this week so hoping for some major progress including, Z&F remapped ecu to arrive, cage fitted, hydraulic clutch conversion completed, radiator finished and fitted, exhaust, rear bumper, skirts, new Sparco seats, aftermarket alarm fitted, engine plumbed, brake lines measure up and ordered, underneath given a full repaint - to name just a bit - watch this space!

Got her back on Monday

Got some new red strips for the front bumper from Rimmers - heres part numbers !

Fitting them hurt my thumbs - its like try to thumb one into a Nun !

Coming together

Interior is going backwards - for many reasons...

Removed the entire interior loom as it had a bit of overspray in places where its difficult to remove, some genius who repaired the floor a long time ago managed to melt some of the insulation of the old loom also had the joy of pulling the loom back into the tailgate and adding a section for a third brake light (used half the rear wiper wiring as I have no rear wiper hole), then ive removed the rear wiper wiring from the loom all the way back

Stripping unecessary wiring from the new loom - great !

The rollcage is such a ridiculously tight fit I had to remove the dash, the steering coloum as well as ratchet strapping the thing together to get it in - took us nearly an hour of swearing and crying

Had my ECU return from Z&F - think im going to have to remove the sticker though

Had some lower engine steady polybushes arrive from Motobuild - christ these these are hard, dont think there will be much engine movement from now on !!

Converted the clutch to hydraulic, using an MGF master cylinder and welding a bracket onto the Metro clutch pedal, straight forward and means it fits in without any other mods and looks very factory, has a nice feel to it, fitted a helper spring which uses an existing hole and wraps around the pedal, I used the Metro brake helper spring - part number FAM7407 - a snip at 28p !! Replacing the bushes is a very good idea while your there on both pedals - Rimmers do them at a whopping £3 each (part NAM6875) I made my own though as im tight !!!

The hole on the left for the slave cylinder is an existing hole, I then placed the other hole at 45 degrees to it, you can use the gasket for the MGF master cylinder as a template

Clutch pedal - I just lopped off the bit for the cable and filed it to make it look pretty

Made a template from cardboard, the master cylinder is spring returned and has a stop, I always hated how the clutch pedal wasnt level with the brake pedal, assume it was for clearance around the heater vent, but theres still a nats doodah of clearence with it level. Its hard to see in this photo but the brake pedal and master cylinder arnt aligned, so the bracket needs to be cranked.

Made a bracket and welded it on (all by myself like a big boy - please excuse my crap welding - but its plenty strong enough)

Slightly different angle to show the crank of the bracket and put my new acetal bushes in.

Wire brushing it up and removed the boss for the clutch cable

Fitting in the car

Mid painting of the servo

Got a 5 day week next week followed by my operation on April 2nd - so progress will be slow for quite a while

Firstly apologies for the huge gap in the updates - everything has been manic just lately and havn't had time to scratch my ass !!

I've changed the brake circuit from diagonal (factory set-up) to conventional; meaning top port of the master cylinder now feeds front brakes and the bottom port feeds rear brakes, via a bias adjuster.

I didn't want any fuel lines or brake lines under the floor at all, so bought some braided flexible hoses from Venhill, used their PowerhosePlus system which I highly recommend, all ready made up, very smart, easy to use, all have swivel fittings and they were mega quick. Also bought a braided clutch hose from HEL.

The rear line goes through the bulkead to rear of clocks, along the dash, down the a-pillar, down the sill, under front seat crossmember, then onto the tunnel to bias adjuster, I've then used copper pipe across the rear passenger footwells, up to bulkhead connectors, then have a short run of copper under the car, which follows the inside line of the wheel arch, to the rear flexihoses (Goodridge set kindly donated by Laney)

I've done a fair amount of wiring. I've got rid of the MFU in favour of a bank of micro-relays which I've mounted inside the passenger rear quarter. I've moved the ground headers from the front inner wings to inside the car on the cross beam of the dash - as I couldn't bring myself to ruin Marks excellent paintwork. I've also fitted a thatcham alarm but hidden all of its wiring within the interior and engine bay looms, so its practically invisible - obviously keeping details to myself on what and where it is.

I've mounted my custom radiator using the original mounts, with twin fans, which are both ecu controlled and have a switch overide - the ecu controls them by switching the earth of one of the micro-relays, my over-ride switch also earths the relay. This is handy because if you then feed the positive side from the engine loom (switched by the main relay which is ecu controlled) then the fans can be left in override when you turn the ignition off and the ecu will leave the engine loom on for several minutes, when it turns the engine loom power off - your fans stop - whehey !

Bought an ITG airbox - going to cause an uproar by having a 3inch feed to it drilled into my brand new genuine front bumper

How the engine bay looks now

On the fuel subject - as the car is going to be a daily I didnt want to use the alloy fuel cell in the car as I wont be able to get my bike in the back - as some of you know I love a good ride so cant possibly not have room for the bike !

Used an injection tank, with a carburettor pickup/sender unit - then fitted a universal fuel sender in place of the injection pump

The pick up pipe and return go straight to bulkhead connectors which are situated just above the tunnel and come into the car.

Bought this little beauty - some proper weldporn here !

As its a daily drive and there are several metres of pipe run in the car I've used PTFE lined hoses - which I wouldnt really recommend as theyre a nightmare to fit ends to and the pipe, fuel filter & fittings cost me £310 - plus £130 for the two pumps

Fuel gauge mounted in dash

Illuminated

MGTF clocks in, very happy with how they fit, blanked the fuwel gauge with a bit of carbonfibre vinyl - this then let me put them a little over to the right so that the temp gauge can be seen fully, the only warning lights that arnt visible arnt needed - bonus ! I hadnt made the bottom brackets yet hence why the bottom of the clocks arnt quite visible - have now made a bracket to go from the bottom of the clocks to the inside of the dash under the lip of the binnacle

Made my own link-pipe until its driveable so I can take it to my favourite exhaust place - have to say I am seriously impressed with Maniflow - i told the guy what I was doing and he took a best guess at where the middle pipe should bend to avoid linkages and line up with the Janspeed ZR160 manifold and he got it absoloutely bang-on ! He also made the whole thing for me in 2 inch pipe and its very quite and tick-over but with a lovely sound when you give it some shoe.

How she looks at the minute

Treated it to an EliseParts lightweight drive pulley

Started undersealing, used Tetrosyl underseal which starts off quite tar like but dries hard, then covered with Hammerite underseal 'with added Waxoyl' which stays tacky and looks like good stuff

Bought some Sparco Sprint V's as I love them and the Corbeaus started to bother me - think black and red look alot better

Thanks to our Danish member DotMatrix and his banging idea ive mounted these via their sidemountings direct to the original seat mounting holes with some 3mm steel angle

Also the Kawasaki green really started to pee me off as I chose that colour when it was still Nightfire red, dont think it goes with flame red - so spent over an hour blasting it back off (i used caliper paint and boy is it tough stuff ! Prize to the person who guesses what colour I've gone for next

Couple of videos to keep you happy

First start-up (just manifold hence the unbelievable noise)

View from underneath - the Z&F map makes some awesome pops and flames - didnt get this with my stormgrey GTi when I ran that on a just a Janspeed manifold
